The maximum capacities of upgradeable batteries I’ve ever seen were 580mAh (30GB Video iPod) and 850mAh (60/80GB Video iPod). These capacities can be chosen via the current available range.
I currently have an 850 in my 30gb video. It required a bigger case but it is there. There is also an 1200ma battery avail on the internet for the 60/80gb

I have a 650mAh Battery for my 30GB ipod, and it did not require a bigger case
I put an 850mAh battery (available on eBay) into an iPod Mini that now has Rockbox on it. It was a drop-in replacement and did not require case modifications. The highest I can pick is 800mAh. Do I need a separate ticket or can this fall under the same category?
