Have you given any thought to booting with the USB connection, then removing
any firmware from the drive, and then trying to reboot. This would load the
old firmware from ROM but at least it might point you in the right direction
to finding the problem.

Yes. Batteries are ok. No difference with adapter, and batteries are fully
charged.

I rather thought of some corruption in a reserved HD sector, where Archos
ROM firmware accesses data (?) during boot without USB connection. Otherwise
I would not understand the ability to boot in USB mode.
