My opinion: Just use rsync. Builds are available for win32 (try via cygwin).
It's cross-platform, very well understood, and used by bazillions of people.
It will only copy things that have changed, or pretty much anything else you
want to do with it. A google search should turn up what you need.

Personally, I think well understood, cross-platform solutions are the best for
this sort of thing. Especially with a cygwin build, you could keep a platform
agnostic sync script on the archos itself, so if you add things to the
script, the additions go with you.

With linux, it would be trivial to wire it to sync automatically when plugged
in (USB hotplugging). I have no idea how you would do this automatically on
windows, but I guess you could just make an icon to script or whatever.
Though personally, I think auto-sync on USB is a bad idea. So what if I have
to type a command (or click on something, or whatever).
